Did you reinstall the SunDisk driver software after your unit was returned?
I had a lot of trouble with corrupted data on my 5MB SunDisk (oops, I guess
it's "SanDisk" now) until I got that driver. I didn't ever see problems
writing large files, but it might be a similar problem.

Flash memory draws a lot of current during write operations, and it would
dip the main batteries below a critical voltage threshhold, thus causing
the machine to crash during a write and thereby causing the corruption.

If you are using the SunDisk driver, the perhaps it needs to be tweaked to
account for the increased clock speed of the upgraded Zoomer. Yuck...
